Then cut the bottom rectangle and use some stretched metal, sourced @ home depot.

Expanded metal ? to cover the rectangular hole.

Another thing to mention is the hole saw arbor. On the size you are using the hole saw is driven by two pins on the arbor. Just realize the hole saw base will not snug up to the arbor base. There is a good reason for this, it allows the hole saw to unscrew after the hole is cut, if the two bases fit snugly together it can be very difficult to unscrew them.

I know what that is Dave but what does it have to do with the subject of this thread "Cutting Holes In Sheetmetal"? I didn't ask what to cover the holes with but how to cut them.

You are wanting to introduce ambient air for cooling correct? I am offering another approach that will do that. You want holes fine by me. I am out.

Finally got some time to tackle this. Got the first large hole done. It went much smoother than I expected. I used the hole saw with my 1/2" power drill. The other one will have to wait until tomorrow.
